24, 48, or 72 hours: choosing a packout hold time you can defend

A packout’s rated hold has to exceed the worst-case door-to-door clock on your lane — not the carrier’s published estimate. The clock starts when you seal the box, not when the driver scans it, and it ends when the patient brings the package inside, not when the carrier marks it delivered. Between those points sit pack-to-pickup time, scheduled transit, at least one full exception day, porch dwell, and — if your tender discipline slips — a weekend.

Run that arithmetic honestly and the answers fall out: 24-hour holds are defensible only for courier and same-metro work with controlled receipt; 48 hours covers a disciplined overnight lane including one exception day, with thin margin; 72 hours is the floor for two-day and weekend-adjacent lanes. And a lane whose nominal transit already approaches the rating — national ground at three to five business days — is not a packaging problem at all. It is a lane that needs a different service level.

Vendor spec sheets present hold time as a quality score, as if 72 beats 48 the way a faster processor beats a slower one. Wrong frame. Hold time is margin against a specific lane’s worst case: enough is a requirement, excess is a cost, and a rating chosen without lane math is not defensible when an inspector or your own quality review asks why.

The gap between a carrier’s published transit time and the clock your packout actually runs is built from parts that stack:

None of this is exotic. USP <1079>’s thermal qualification guidance says to build the delay in from the start:

“Delivery cycle time, accounting for reasonable delays due to weather, traffic, or customs” … “Testing beyond qualification time to obtain worst-case data for excursion dispositioning.”

Lane math, worked

Overnight lane

Illustrative but realistic: seal at 15:00 Monday, pickup at 17:00, scheduled delivery Tuesday at 10:30. Nominal door-to-door: 19.5 hours from seal. Now apply the ordinary bad day — one missed connection slides delivery to Wednesday 10:30, which is 43.5 hours from seal. Retrieved within a few hours, a 48-hour packout lands with margin. But if delivery slips to Wednesday evening and the box waits on the porch until 19:00, you are at 52 hours and past a 48-hour rating.

The lesson is not that 48 fails on overnight lanes. It is that 48 covers overnight plus one exception day only when the rest of the operation is disciplined: pack close to pickup, tender Monday through Wednesday, and treat a second exception day as an intervention trigger rather than something the foam is expected to absorb. A 24-hour rating, by the same math, is spent before the first exception day ends.

Two-day ground lane

Seal at 15:00 Monday, pickup at 17:00, scheduled delivery Wednesday. Residential ground deliveries can arrive into the evening, so call it Wednesday 19:00: 52 hours nominal from seal. One exception day makes it Thursday — 67.5 hours if delivered mid-morning, 76 if the delivery again runs to evening. A 72-hour rating covers the ordinary worst case, with thinner margin than the round numbers suggest. A Thursday tender on this lane is indefensible: scheduled Saturday arrival without weekend delivery becomes Monday — roughly 100 hours from seal, beyond any packout in this class. The fix is calendar policy, not insulation.

The case that settles the “just buy more hold time” argument: UPS publishes ground as day-definite in one to five business days, the day count set per lane by its time-in-transit schedule (UPS Rate and Service Guide, 2025). Any lane scheduled at three or more business days — where coast-to-coast ground lives — exceeds a 72-hour rating on nominal transit alone. You cannot package your way across that lane; it needs air service or a different fulfillment node.

When 48 is defensible, and when 72 is the floor

Why “longer is always better” is wrong

Hold time is bought with insulation thickness and refrigerant mass, and both bill you back. A longer-rated packout is a bigger cube — and carriers price insulated shippers by the cube, not the scale, so excess hold time is a surcharge on every shipment; the arithmetic is in the dimensional weight post. More refrigerant also means more freezer capacity consumed in conditioning, more pack labor, and — in winter — more frozen mass pressed against a product that must never drop below its band; see the freeze problem.

The subtler cost is behavioral. An oversized rating invites the operation to stop doing the calendar math — to tender on Thursday because “it’s a 72-hour box.” Most of the failures catalogued in why refrigerated mail shipments fail are exactly this: process debt spent as thermal margin.

Season changes the answer

A hold time is not a property of the box alone — it is the box’s performance against a specific ambient profile, and August and February are different profiles. USP <1079> explicitly contemplates seasonal (warm/summer and cool/winter) packout configurations versus a universal configuration, and calls for qualification testing per season with the payload and coolant conditioned per protocol. A lane that a 48-hour packout carries comfortably in April may need the 72-hour configuration in a July heat event, and the winter risk flips from heat to freeze entirely.

The question that exposes a marketing number

Ask any vendor quoting a hold time one question: against what ambient profile, and where were the probes? A “72-hour” claim without a stated temperature profile, season, payload configuration, and probe placement is not a rating — it is a number. Chamber data against a summer-peak profile with probes at the payload is a rating — USP <1079> lists exactly these protocol elements.

Frequently asked questions

Is a 72-hour packout always safer than a 48-hour one?

Thermally, on the same lane, yes — but it is not free. The longer rating costs more, ships as a bigger dimensional-weight cube on every order, consumes more freezer conditioning capacity, and adds freeze risk in winter. The defensible choice is the rating whose margin exceeds your lane’s worst case, not the largest number in the catalog.

Does the hold clock start at carrier pickup?

No. The packout starts consuming its hold the moment it is sealed, because the refrigerant starts working against ambient immediately. An operation that packs at 09:00 for a 17:00 pickup has spent eight hours of rating before the first scan. Pack close to pickup, and count the gap in your lane math.

What hold time do I need for overnight shipping?

Treat 48 hours as the floor for parcel overnight: nominal transit is under a day from seal, but one ordinary exception day plus evening delivery and porch dwell can push the true clock past 40–50 hours. A 24-hour rating fits courier or same-metro delivery with controlled receipt, not parcel networks.

Can I ship coast to coast by ground with a 72-hour packout?

Not defensibly. UPS’s published day-definite ground window spans one to five business days, and a lane scheduled at three or more of them — check your lane’s time-in-transit schedule — is past 72 hours before any exception occurs. Long ground lanes need air service or a closer fulfillment point, not more insulation.

What about weekends and holidays?

A shipment that misses its window late in the week can sit until Monday, adding 48–72 hours no passive packout in this class is rated to cover. The correct control is calendar policy — restrict tenders to early in the week — rather than purchasing hold time against a dwell you can refuse to create.

How do I verify a vendor’s hold-time claim?

Ask for the chamber qualification summary: the ambient profile used, the season it represents, the payload configuration tested, coolant conditioning, and probe placement — USP <1079> enumerates exactly these protocol factors. A rated hold you cannot see the profile for is a claim, not a qualification — and it is your license on the label, not the vendor’s.
